Heater Fan Resistor Pack Replacement

Hello everyone,

Whilst there are several threads about the Resistor pack replacement, I could not find a step by step guide for noobs like me, so when I replaced mine today, I took photos along the way. The symptoms I had were, the fan only working on settings 3 and 4 indicating the pack was faulty as opposed to replacing the thermal fuse. I did replace the thermal fuse in the previous week but to no avail and having replaced the whole pack (£45) I now have a fan that works on all settings.

I have a 57 plate t5 and the Resistor pack is down on the passenger side in the footwell

The first task using a stardrive size t20 is to remove the three screws from the lower panel.

When removing the panel note the locating lugs for when you re-assemble both the lower and upper panel.

Once the lower panel is removed, then starting from the left hand side, first of all using a screwdriver, gently, taking care not to damage the panels, remove the end piece. You will need to open the door for this.

Once this panel is removed, you can see the first of the screws to remove the upper panel.

Next remove the small facia alongside the airbag.

This exposes the next screw to remove.

working to the right, remove the fuse box cover.

There are three more screws here.

two there and the third on the other side.

Once these are removed the panel will be free to drop down. Note the lower locating lug for reassembly, just like in the lower panel and the upper push in connectors.

You now have access to the offending item and will need a 5.5mm socket.

Once removed from the housing, carefully unplug and replace with the new part.

Re-aasembly is the reverse of removal, take care to locate the lugs of the panels in the receiving holes or it will not fit back together very well.

Now, if anyone has a pictorial guide of hour to fix the sliding door locking mechanism, I would be most grateful
Hope this is helpful and sorry the photos are side on

Hi, thanks for putting this on here and welcome to the forum. I've got a fault with my switch, but only on the first 3 settings. It works on the 4th setting only.
I've seen on another post that you can replace the thermal fuse. Someone got one from maplin for around 87p, but seen some on eBay for £4/5 for a used one. Bit if a price difference.
Are these fuses easy to swap and where are they housed?
Thanks, Rich.

Brilliant guide. Took about 20 minutes and I had no idea what I was doing! New fuse cost less than £1 A:- the connector block ised to make 2 screwed connectors to fit the new fuse almost cost me my left thumb tip! :ILU: But all good. I was concerned to see that the metal connections were all pretty rusted. Makes me a little nervous... What is going on in there. All seems to be working ok now and I can't see any leaks despite heavy rain so I don't know why it's rusted... Keep an eye on it I guess!I:

It sounds like the resistor pack is my problem. The blower doesn't work on 1 or 2, works fine on 3 and 4, but slows and stops after a few minutes. Would this be the resistor pack at fault? Presumably it's not the fuse, but could it be bearings or brushes in the motor?
I have had the fan on setting 2 by default since I bought it about 10 years ago - probably a mistake!

I did the resistor pack on mine recently but i'm hearing the odd squeak from the fan lately. Might have to regrease the bearings.
Funny thing is my other car, kia ceed, makes no noise at all. In fact if it ever goes im screwed because i dont know how to open up anything under the dash simply because i haven't had to yet!
I have the caravelle since august this year and know it almost inside out!!
